Sensata Technologies Introduces FaultBreak Contactor for Next Generation EV Power Protection
Sensata Technologies has introduced its FaultBreak contactor, a high voltage switching and protection device engineered to strengthen electric vehicle safety and simplify power system architecture. The company positions the technology as a step beyond traditional fuse and contactor combinations, offering passive, resettable fault protection in a compact and lightweight package suited for modern EV platforms.
Advancing High Voltage Fault Protection for EV Architectures
As electric vehicles transition toward higher voltage systems and more demanding efficiency targets, reliable fault management has become a central design challenge. Automakers require protection devices that can interrupt high magnitude fault currents quickly and consistently to safeguard both the vehicle and its occupants. Sensata reports that FaultBreak has been validated for repeated interruptions of 16 kA at 1 kV, providing protection against severe events such as full battery short circuit conditions.
The device incorporates passive fuse functionality that does not rely on external detection electronics, enabling immediate response to fault conditions. For applications requiring additional redundancy, the contactor can be deployed in a dual configuration to support higher reliability thresholds.
Integration Benefits for EV Powertrain Designers
By combining the roles of a fuse and a contactor into a single unit, FaultBreak reduces component count by more than half compared to conventional architectures. This consolidation eliminates pyrofuses, busbars, and low voltage harnesses, lowering system weight and simplifying thermal management. The resettable nature of the device allows systems to recover quickly from temporary or nuisance faults, improving vehicle uptime and reducing service and warranty costs.
The contactor’s hermetically sealed design maintains low and stable contact resistance, supporting long term reliability without the need for additional cooling or specialized equipment. Its compact footprint is intended to ease integration into both current and next generation EV platforms.
Relevance to Evolving EV Safety and Reliability Requirements
The introduction of FaultBreak aligns with broader industry trends toward higher voltage battery systems, reduced system complexity, and enhanced functional safety. As OEMs pursue architectures that support faster charging, greater efficiency, and improved durability, protection devices must deliver both robust performance and simplified integration.
Sensata highlights that FaultBreak is engineered to meet these requirements by offering strong fault clearing capability, passive protection, and resettable operation in a single device. These attributes support compliance with automotive safety standards and help manufacturers design more resilient power systems.
Industry Perspective
Markus Schwabe, Executive Vice President for Automotive at Sensata Technologies, emphasized that the contactor represents a meaningful advancement in high voltage protection. He noted that the technology is intended to help manufacturers build electric vehicles that are safer, more dependable, and more economical to produce and maintain.
